When A Coach Panel Gets Repaired And When It Gets Replaced

Repair restores existing material to shape. Replacement removes material that has yielded past recovery. On recreational vehicles the line falls at bond failure, crack propagation from multiple origins, kinked framing and core saturation, because those conditions cannot be returned to original strength by working the material.

Bent can be pulled, kinked cannot

Aluminum and steel tube framing deform in two ways. A bend distributes strain over a length of material and the metal is still continuous and still at something close to its original grain. A kink concentrates strain into a fold, and the material there has already exceeded its yield point. Pulling a bend back to datum restores geometry. Pulling a kink back to datum produces a member that looks straight and has a permanent weak point exactly where the load concentrates.

The practical rule we work to is that a member with a visible fold, a stress crack, a tear at a weld or a section that has thinned gets cut out and replaced with new material joined by the factory construction method. A member that has moved but stayed continuous gets pulled and measured. That decision is made with a measuring system against factory datum points, not by eye.

This matters on an estimate because repair and replace are different line items with very different hours, and a carrier evaluating them cannot see the fold from an office. Photographs taken at an angle that shows the fold profile, with a straight edge in frame, are what make the replacement line defensible.

Bonded sidewalls fail at the glue line

A laminated sidewall is a sandwich: outer skin of fiberglass or filon, adhesive, block foam or lauan, aluminum tube framing, adhesive again, and an interior finish panel. It gets its stiffness from the bond between layers, the same way a plywood beam does. When an impact shears that bond over an area, the wall stops behaving like a single member even though nothing has visibly torn.

You find bond failure by tapping. Sound changes from a sharp report to a dull thud where the skin has released from the core. Mapping the boundary of that dull zone with tape and photographing it is how a repair area becomes a measured area rather than an opinion. Delamination usually extends well past the dent, and the difference between the two is the difference between a small repair line and an accurate one.

Small bond failures can be arrested by injecting adhesive and clamping under vacuum, and on a limited area that works. Once separation runs across multiple framing bays or reaches a seam, the skin is cut and a section is replaced, because injected adhesive cannot restore a bond that has released across a structural span. Delamination repair runs from roughly fifteen hundred dollars into the twenty thousand dollar range depending on how far it has traveled.

Fiberglass caps and crack propagation

A molded front or rear cap is one large fiberglass part, and it is the most expensive single body component on most coaches. Whether it can be repaired depends less on how bad it looks and more on the crack pattern. A single impact point with cracks radiating outward from that point is usually repairable by grinding back the damage, laying new glass on both sides where access allows, and refinishing.

Cracks radiating from two or more origins, cracks that cross each other, or a spider pattern that reaches a mounting flange indicate the laminate has failed as a structure rather than at a point. Repairing that cosmetically produces a surface that looks correct and reopens along the same lines after a season of highway vibration, because the underlying laminate is still moving.

We map every crack on a cap, photograph the propagation, and tap test the surrounding laminate to find where the bond has released beyond the visible damage. Cap repair runs from about seven hundred fifty dollars up, and full cap replacement runs from roughly forty five hundred into the twenty five thousand dollar range depending on the coach, the tooling availability and how much trim, glass and lighting has to be transferred.

Roofs, cores and the moisture threshold

A roof is a membrane over decking over trusses. The membrane is the wear item and the structure underneath is not. Where a puncture is recent and localized and the decking reads dry, a membrane patch or a section replacement is legitimate work. Where moisture has been in the assembly long enough to soften the decking, the answer changes completely, because wet luan loses its stiffness and never gets it back.

The decision threshold is a moisture reading, taken in a mapped grid rather than at one convenient spot. Readings get recorded with location and value so the gradient is visible. A dry roof with a hole is a small job. A roof reading elevated across six feet in every direction is a decking and truss job with a membrane on top of it, and pretending otherwise just means doing it again in two years.

Roof recoat and reseal work runs from roughly seven hundred fifty dollars up. Full membrane replacement runs from about thirty five hundred into the eighteen thousand dollar range, and water damage with subfloor involvement runs from seven hundred fifty dollars into the fifteen thousand dollar range depending on how far the rot traveled.

How the decision reads to an adjuster

A replacement line on an estimate is more expensive than a repair line, so it carries the burden of proof. That is reasonable. What is not reasonable is a repair line written by someone who has never seen the panel, applied to a construction they have not identified, and defended on the grounds that repair is what the database suggested.

Our submissions state the failure mode by name and attach the evidence for it: the tap test boundary in tape, the crack map, the moisture grid, the straight edge across the fold. Each is a physical fact that photographs well. An appraiser who can see the boundary of a delamination does not need to be persuaded that the repair area is larger than the dent.

Where the evidence supports repair, we repair, and we say so in the file. A shop that writes replacement on everything loses credibility on the panels where replacement is genuinely required, and credibility is the currency the entire process runs on.

Cost, time and what the owner should weigh

Replacement is not always slower. A discontinued molded cap can carry a twelve week lead time, while a laminate repair on the same cap might take nine days. On a coach the owner needs for a trip in six weeks, that difference is the whole decision. We give lead times up front rather than at the point where a part fails to arrive.

Replacement is also not always more expensive across the life of the vehicle. A repaired panel that reopens costs its repair twice plus the paint work around it. The question worth asking is not which line is cheaper on this estimate, it is which line produces a vehicle that is still correct in three years.

Where the carrier funds repair and the owner wants replacement, or the reverse, that gap is stated in writing before work begins along with the dollar difference and who is responsible for it. Nobody at this shop finds out about a scope disagreement at pickup.

Questions on this

The estimate says repair but you say replace. Who decides?
The evidence decides, and then the carrier and the owner authorize. We do not proceed on a replacement the carrier has not approved, and we do not perform a repair we believe will fail without documenting that position in writing first. What resolves these is usually a reinspection at the point in teardown where the condition is visible, because a crack map or a tap test boundary is very hard to argue with once someone is standing in front of it with a tape measure.
Can a delaminated sidewall be fixed without cutting the skin off?
Sometimes, when the separation is limited in area and has not reached a seam or crossed multiple framing bays. The method is injecting adhesive through small ports and clamping the panel under vacuum until it cures. It is legitimate work and it holds on the right candidate. Once the bond has released across a structural span, injection cannot restore it, because you are gluing two surfaces that no longer meet. At that point the skin is cut and a section is replaced.
Why is a fiberglass cap so expensive compared to a car bumper?
Because it is not a bumper, it is a molded structural panel that carries lighting, glass, trim, wiring and often the windshield frame, and it is produced in low volume from tooling that may no longer exist for older models. Replacement means sourcing or fabricating the part, transferring every component mounted to it, refinishing a large curved surface with no body lines to hide a transition, and re establishing every seal around it. Full cap replacement commonly runs thirty to one hundred twenty hours of labor.
Is a repaired panel as strong as a new one?
A correctly repaired panel restores the load path, and the test is whether the repair method matches the original construction. Sectioned framing joined by the factory method, a laminate rebuilt with the correct glass schedule and resin, and a bond line restored with a structural adhesive rated for the application all return the assembly to service. What does not is a cosmetic skim over a failed laminate or a straightened member that had already kinked. That is exactly why the repair or replace threshold matters more than the label on the invoice.
How do I know the shop is not just recommending the expensive option?
Ask to see the evidence and expect it to exist. A tap test boundary is marked in tape on the panel. A crack map is drawn and photographed. Moisture readings have locations and numbers. Framing measurements reference factory datum points. If a shop recommends replacement and cannot show you the physical basis for it, that is a fair question to press. We put the evidence in the file for the carrier anyway, so there is nothing to withhold from the person who owns the vehicle.
