A Clearance Bar Versus A Camper Van Solar Array

The owner thought he needed two solar panels. He needed two panels, a rack, four roof penetrations resealed and a section of headliner opened to see what the feet had done from the inside.

Why is a low speed roof strike worse than it looks?

Because the roof of a van is thin sheet stiffened by ribs, and a roof rack is a lever bolted to it. When a clearance bar catches a crossbar, the impact does not stay at the point of contact. It rotates the whole rack around its rear mounting points, which means the forward feet get pulled up and back while the rear feet get driven down and forward.

Rack feet on a professionally built conversion are usually bolted through the roof into backing plates or bonded to structural ribs, with sealant at every penetration. Both of those attachments are excellent at holding a static load down. Neither is designed for a rearward yank. What we found was two forward feet with slightly elongated bolt holes and sealant that had broken its bond around three of the four penetrations on the roadside.

Elongated holes and broken sealant are not dramatic. Together they are a leak waiting on the first real storm and a rack that keeps working itself looser every time the van hits a freeway expansion joint. That combination is the single most common way a minor roof strike turns into a ceiling replacement a year later.

What did the teardown find that the walkaround did not?

The van came in with the rack still bolted down and the panels still in place, which is exactly right. We photographed it as it sat, then measured the rack against the driver side to quantify how far the forward crossbar had moved, then pulled the panels and lifted the rack.

Two things showed up.

First, the roof skin had a shallow crease running inboard from the roadside forward foot, about the length of a hand. That does not read as damage from the ground and it is obvious with a straightedge. It meant the sheet between two ribs had taken a set rather than springing back.

Second, and this was the finding that mattered, the interior. We took moisture readings across the ceiling before opening anything, then dropped a section of the headliner panel under the roadside penetrations. There was staining on the insulation that was older than this impact. The sealant at one of those feet had been marginal for a while and the strike had simply finished it. That is a distinction that has to be made out loud on day one, because half of it belongs on a claim and half of it does not.

How do you split a repair between a claim and the owner?

You document them as two damage sets with two mechanisms, and you do it before an estimate exists rather than after somebody asks.

The impact damage was the rack, the two cracked panels, the creased roof skin and the three penetrations whose sealant broke under the rotation. The pre existing damage was the older insulation staining and the corrosion starting at one bolt shank, which had nothing to do with a clearance bar and everything to do with a sealant service interval nobody had on a calendar.

Both got photographed separately with their own captions and their own dates. The claim covered the first set. The owner authorized the second set himself and it appeared on a separate invoice. That approach costs an extra hour of documentation and it protects the credibility of every line on the claim, which is worth far more than the hour. The other wrinkle on a converted van is valuation of the build itself. A carrier reading the vehicle identification number sees a cargo van. It does not see a solar array, a rack or a finished ceiling. Model plates, purchase receipts and build photographs had to go in as an itemized package before the interior side of the scope entered the file at all.

What did the scope end up covering?

Rack removed, straightened where the tube was continuous and sectioned where it had folded. Folded aluminum has passed its yield point, and a member that is pulled straight after a fold looks correct and has a permanent weak spot precisely where the load concentrates.

Roof skin worked from above with the rack off, the crease relieved and the panel checked with a straightedge across both ribs rather than eyeballed.

All four roadside penetrations opened to bare metal, backing plates inspected, one bolt replaced, new sealant applied under the feet rather than smeared around them afterward. Sealant applied only on top of a foot is a cosmetic gesture. The seal that matters is the one under the compressed joint.

Two solar panels replaced, wiring and the combiner run inspected the whole length, and the array tested under load rather than by open circuit voltage alone. An array reading correct voltage with an open connection somewhere is an array that will disappoint you at a trailhead.

Headliner section replaced, wet insulation removed, and a full water test run over the roof before the panel went back.

Planning bands for the pieces. Roof reinforcement and solar rack install runs $750 to $6,500 and van solar work runs $1,500 to $12,000. Headliner and wall panel install runs $500 to $4,500. Roof and ladder rack work runs $400 to $3,500. Van collision repair and refinish runs $1,500 to $40,000 and up, and this one lived at the bottom of that range because the strike was slow and the structure below the roof never moved.

Why did it take three weeks for what sounds like a day of work?

Panels. The array on this build used a specific panel dimension chosen to fit between the rack rails, and matching dimensions matters more than matching wattage when the mounting hardware is already drilled. The supplier quoted eleven days. That quote went into the file on day three rather than being discovered on day twelve, which is the difference between a schedule and a surprise.

The rest of the calendar was sequencing. Roof skin work before sealing. Sealing before the interior closes. Water test before the headliner goes back, because there is no honest way to test a roof through a finished ceiling. Doing those in the wrong order saves two days and costs a return visit.

Deposit structure matters on a job in this range too. Work over $2,000 takes a fifty percent deposit at authorization, and special order parts are paid in full when the order is placed. Nobody enjoys reading that at pickup, so the posted rates and policies page states it plainly.

What should you take from this if you park in Orange County structures?

Measure your van, including everything you bolted to it, and write the number somewhere you will see it. A high roof van with a rack and panels is frequently taller than the sticker on the door frame, and the height that matters is the tallest thing on the vehicle, not the roof.

Treat a light contact as a reason to look, not a reason to shrug. The strike itself is rarely the expensive event. The seal it broke usually is.
