Why Do Discontinued Floorplans Turn Into Fabrication Jobs?

When that run ends, the molds are retired or scrapped, and there is no aftermarket volume to justify reproducing them. The repair path becomes fabrication rather than replacement.

This is the single largest structural difference between RV collision work and automotive collision work, and it surprises owners the first time they meet it.

Why does the RV industry behave differently than the auto industry?

Volume and regulation, in that order.

A mass-market pickup is produced in the hundreds of thousands per model year, and federal safety rules create a long tail of demand for structural and lighting parts. That volume supports a deep aftermarket. Twenty years after a truck leaves production you can still buy a fender for it from three sources.

An RV floorplan is produced in far smaller numbers, often for two or three model years, and frequently with running changes inside a single year. There is no comparable safety-driven parts mandate for house-side components. The economics simply do not support keeping tooling alive for a body panel that might sell a few dozen units a decade.

Layer on top of that the industry's supply structure. Coach builders are largely assemblers. The entry door, the compartment doors, the windows, the roof vents, the awnings, the slide mechanisms and the appliances all come from a small set of component vendors. When a vendor discontinues a product line or exits a category, every coach that used it inherits the problem at once, regardless of which nameplate is on the front cap.

Consolidation compounds it further. Brands get acquired, product lines get rationalized, and parts support for a discontinued nameplate can end well before the coaches themselves reach end of life. A unit that is entirely serviceable mechanically may have no source for the specific molded cap it needs.

Which parts actually go unavailable first?

There is a predictable order, and knowing it helps owners plan.

Molded fiberglass caps. Front and rear caps are model specific, expensive to tool and expensive to store and ship. They are the first thing to disappear and the hardest to substitute.

Printed graphics and decal kits. Original artwork files are frequently lost in brand transitions, and even when they survive, the printing process and the substrate have changed. An exact reproduction of a fifteen-year-old graphics package is rare.

Compartment and baggage doors. Sized to a specific opening, with a specific hinge and latch geometry, from a vendor who has since redesigned the entire product family.

Interior cabinetry components. Door styles, hinge patterns and laminate finishes change constantly. Matching an existing galley is usually a woodworking problem, not a parts problem.

Windows and frames. Frame profiles and glazing dimensions change, and a replacement window that is close but not identical requires the opening to be modified and resealed.

Things that stay available longer: running gear, axles, brakes, bearings, generic plumbing and electrical components, and most appliances, because those categories have cross-model interchange and a real aftermarket.

What does fabrication actually mean here?

It means the shop makes the part instead of ordering it, and there are several legitimate paths.

Laminate and composite layup. For a damaged cap section, the sound portion of the original can be used to pull a mold, and a replacement section can be laid up in fiberglass, bonded in, faired and refinished. On a cap that is damaged in one corner, this frequently costs less than a replacement cap would have even if one existed.

Metal forming and welding. Aluminum sidewall skins, compartment door frames, bumper structures, hitch components and frame members are all fabricable from stock material. This is routine work for a shop with a welding and metal bay.

Cabinetry and interior joinery. A missing galley door or a crushed overhead is built to match, then finished to blend with the surrounding cabinetry. The match quality depends on how far the original finish has aged.

Digital reproduction of graphics. High resolution photography of an undamaged section, colour matched and reprinted on current vinyl, gets close on most designs. Metallic and multi-layer effects are the difficult cases.

Adaptation. Sometimes the right answer is to fit a current-production component and modify the opening or the mounting to accept it. This is the correct call for windows and compartment doors far more often than owners expect, because a well-executed adaptation with proper flashing and sealing outlasts a salvage part of unknown history.

Where does salvage fit in?

It is a real option and it deserves a clear-eyed evaluation.

Salvage yards and dismantlers carry house-side components from wrecked coaches, and for a discontinued cap or an obsolete window, a salvage unit may be the only way to get an exact match. The trade is that you inherit whatever that donor coach experienced. A salvage cap that spent eight years absorbing sun and moisture may have gelcoat crazing, hidden laminate damage or a compromised bond line that will not show until it is on your coach and painted.

The usable rule is straightforward. Salvage makes sense for hardware, mechanical assemblies and non-structural trim where condition can be verified by inspection. It makes much less sense for structural composite panels, where the important properties are invisible.

Lead time is the other consideration. Sourcing a specific salvage part can take weeks of calling, and the coach occupies a bay or a storage spot the whole time. Fabrication has a known schedule.

What does this do to the estimate?

It shifts hours from parts to labor, and it shifts the risk profile of the whole job.

Posted custom fabrication and welding runs $1,000 to $10,000 and up. Front or rear cap replacement is $4,500 to $25,000 and up, and fiberglass cap repair is $750 to $12,000 and up, which is exactly why a sectional repair to an original cap is so often the better economic answer on an older coach.

Other lines that move when parts are unavailable:

Body and paint labor is $210 per hour and body supplies calculate at $5 per body hour on every estimate. On a fabricated repair, the labor line dominates. Parts markup policy still applies to the raw materials that do get purchased: parts priced at $100 or less carry 100 percent markup, and parts above that threshold carry 35 percent.

Deposit structure matters on this kind of work too. Jobs over $2,000 take a 50 percent deposit at authorization, and jobs over $10,000 take an additional 25 percent when parts arrive.

How should an owner of an older coach think about this?

Three practical adjustments.

Buy spares while they exist. If you own a coach on a discontinued platform and a component is still listed anywhere, a spare window latch, a spare compartment door, or a spare set of slide seals is cheap insurance against a long downtime later.

Document the original before you need to. Photograph the graphics package, the cabinet doors, the trim profiles and the interior finishes in good light while they are undamaged. That archive is what a fabricator works from, and it is far more useful than a manufacturer literature scan.

Expect a different estimate conversation. An insurance estimate written from a parts database will list part numbers that cannot be purchased. Establishing unavailability in writing, then documenting the fabrication approach and the hours it requires, is a normal and necessary part of settling a large loss on an older coach. That documentation is the shop's job, but it goes faster when the owner understands why it is happening.

Getting an older coach evaluated

Bring the coach and bring the history. Model year, floorplan designation, any previous repairs, and whether it has already had a cap, a window or a graphics package replaced. Previous non-original work changes what is possible.

An RV systems evaluation is $150, credited against an authorized repair, and a structural or cosmetic body inspection produces the written scope that a fabrication job needs before anything gets cut.
