A Hitch Strike That Turned Into Eleven Feet Of Separated Sidewall

The front cap corner contacted the tow vehicle's cab during a tight backing maneuver on uneven ground. Visible damage was a scuffed corner and a hairline seam separation about ten inches long. Tap testing found bond failure running eleven feet down the roadside sidewall from that seam.

Scope of work

  • Tap test mapping of the full roadside wall with the delamination boundary marked and photographed
  • Moisture readings taken in a mapped grid across the affected wall and the adjacent floor edge
  • Front corner seam opened, corner post inspected and straightened where it had moved
  • Outer skin sectioned and removed across the separated span, framing and block foam core inspected
  • Core replaced where crushed, aluminum tube framing sectioned and replaced at two members
  • New skin section bonded under pressure with structural adhesive and mechanically fastened at the framing
  • Seam, corner molding and roof edge termination resealed and water tested
  • Roadside wall refinished in full with graphics reproduced across the repaired span

What happened

This one is the reason we tap test everything. The owner brought the trailer in for what he described as a scuff, and he was right about the scuff. Ten inches of separated seam at a front corner is a two hour job if that is all it is. He mentioned, almost as an aside while filling out the intake sheet, that the entry door had started to need a shove. That comment changed the assessment, because a door that has started to drag is telling you the opening is no longer square, and openings do not go out of square from a scuff.

A laminated sidewall gets its stiffness from the bond between layers, the same way a plywood beam does. Outer skin, adhesive, block foam core, aluminum tube framing, adhesive again, interior panel, all bonded under pressure at the factory. When an impact shears that bond over an area, nothing visibly tears. The wall simply stops behaving like one member. You find it by tapping, because the sound changes from a sharp report to a dull thud the moment you cross into the released area. On this trailer the dull zone started at the corner and ran eleven feet back.

We taped the boundary, photographed it with a tape measure laid along the wall, and took moisture readings in a grid with locations and values written down rather than described. The moisture story mattered here. Readings were elevated near the corner and dropped off quickly, which pointed to recent entry through the opened seam rather than years of neglect. That gradient is the difference between a covered impact loss and a wear exclusion, and it is impossible to argue after the fact without numbers.

The supplement went in before anything was cut, which is not how most shops sequence it and is a lot better for everyone. It carried the boundary photographs, the moisture grid and a plain explanation of why injecting adhesive would not work here. Injection with vacuum clamping is a legitimate repair on a limited area, and we use it. It cannot restore a bond across eleven feet crossing multiple framing bays, because you are trying to glue two surfaces that no longer meet. Saying that clearly, with the map attached, got the sectioning approved on first review by an appraiser who had seen enough of these to know we were not padding.

Under the skin the story got slightly worse and entirely predictable. Two vertical framing members were deformed, one of them with a visible fold rather than a smooth bend. A fold means the aluminum has already exceeded its yield point, and pulling it back to straight produces a member that looks correct and has a permanent weak spot exactly where the load concentrates. Both got cut out and replaced. Block foam core was crushed across about four feet and was replaced rather than filled, because crushed foam does not transfer shear back into the skin no matter what you bond over it.

The refinish was the part the owner cared about and the part that took the longest calendar time. A fifth wheel roadside wall has no character line to hide a transition, so the repair got a full wall rather than a blend. The graphics were reproduced from photographs of the curbside and printed as new film, because the original kit for this floorplan is discontinued. Delivered on day forty three, and the entry door closes with two fingers. That door was the tell the entire time, and the owner mentioned it as small talk.

    Specialty appraiser inspects, walks the taped boundary personally, approves sectioning.

  5. Day 12

    Skin sectioned and removed. Two framing members found deformed, block foam crushed across roughly four feet.

  6. Day 20

    Framing sectioned and replaced, core replaced, new skin bonded under pressure and mechanically fastened.

  7. Day 29

    Seams and terminations resealed, full water test run over the repaired wall and roof edge.

  8. Day 38

    Roadside wall refinished, graphics reproduced and applied. Delivered on day forty three.
