A Ramp Door Hinge That Tore Its Own Backing Out Of The Wall

What happened
The failure here was not an accident so much as a design consequence arriving on schedule. A loaded ramp door puts a large moment into two hinge points, and on a lot of toy haulers those hinges bolt into a wall that is a bonded sandwich rather than into dedicated structure. It holds until it does not. On this trailer the lower hinge tore out while the owner was loading a side by side, taking a piece of skin, core and backing with it, and the ramp came down partway with the load on it.
So the first question at intake was not how to fix the wall. It was what the hinge should be attached to when we are done. Rebuilding the exact assembly that had already failed under exactly this load would have been fast, cheap and dishonest. We measured the rear wall opening for square with the ramp removed, then measured again with the garage deck loaded, because a rear opening that is square empty and moves under load is telling you where the structure actually is and is not.
The initial carrier estimate specified reattaching the hinge to the existing wall. That is not an unreasonable line to write from a photograph, and it was wrong for a reason a photograph cannot show. Our supplement carried images of the torn out backing with the fastener holes visible in material that had never been intended to carry that load, plus a written description of the load path from the ramp through the hinge into the wall framing. Once someone can see that the fasteners pulled through rather than sheared, the argument for reinforcement makes itself.
The reinforced backing was fabricated rather than ordered, because there is no part number for a piece of structure the factory did not install. It ties the hinge load into the framing above and below rather than into the skin, and it is heavier than what came out. That is the correct trade on a component that failed once. The rear wall skin was sectioned around it, the new panel bonded and mechanically fastened at the framing, and the seam sealed and water tested with the rest of the rear wall.
The pin box was a separate conversation and it is worth describing because of how it was handled rather than what it cost. During intake we found stress cracking at a weld on the pin box, which had nothing to do with the ramp failure and everything to do with several seasons of towing forty feet of loaded trailer. It got documented as a prior condition with its own photographs on day one, before the estimate existed. Folding it into the claim would have been easy and it would have poisoned the credibility of the supplement we actually needed approved. The owner authorized that repair himself, we ground it out and rewelded it during the same visit, and it appeared on a separate invoice.
The ramp itself came back on a fixture rather than by eye, because a ramp door that is a quarter inch out of plane binds its own hinges and starts the whole cycle over. Final check was a full cycle under load with hinge alignment and cable tension verified, which is the only test that reproduces the condition that broke it. Forty days from arrival, and the hinge is now attached to something that was designed to hold it.
