Bus Conversions and Skoolies Repair For Lake Forest Owners
Bus conversions arrive at the shop in two very different conditions and the estimate reflects which one it is. A professionally converted Prevost from Marathon, Millennium or Featherlite is built to a standard that exceeds most production motorhomes: welded structure, engineered bay loading, documented electrical, and a full body paint that was sprayed by people who paint coaches for a living. A self-converted school bus is whatever the previous owner had the tools and the patience for. Both are welcome, but only one of them can be estimated from the outside.
The structural fact that governs all conversion repair is that a bus body is a monocoque. There is no separate frame carrying the load with a body sitting on top. The skin, the pillars, the roof bows and the floor structure work together as one box, and cutting a hole anywhere in it removes strength from the whole. That is why we treat a window delete, a new door opening or a roof raise as structural work rather than as sheet metal work, and why a collision repair on a converted bus starts with an assessment of what the conversion already removed before we consider what the impact damaged.
Paint on a conversion is an opportunity and a trap. These vehicles have enormous flat surfaces with very few body lines to hide anything, which means a substandard refinish shows from a hundred feet. It also means that a well executed full body paint transforms the vehicle more dramatically than on any other type we handle. Owners of skoolies frequently arrive wanting a full color change, and the honest answer is that surface preparation on a fifty foot bus with old decals, patched rivet lines and mixed substrates is the majority of the labor. The spraying is the short part.
Lake Forest owners who live with a conversion in a residential setting have a specific set of concerns that shape their repair priorities: overall height for garage and street clearance, generator noise, and the appearance of the vehicle from the curb. We take those seriously when planning work. Reducing roof clutter, tidying a rooftop solar array so it sits inside the profile, and cleaning up a mismatched exterior are all legitimate reasons to bring a conversion in, and they are as valid as collision damage on the work order.
What goes wrong on these
Window delete plating that was bonded rather than structurally attached
Most skoolie builders remove some window openings and cover them with sheet metal to gain wall space and insulation value. On a monocoque bus the window pillars carry load, and the glazing itself contributes stiffness. A plate bonded over the opening with panel adhesive and sealed at the edges looks fine for two years and then telegraphs every flex as a crack in the sealant and a rust line at the bottom edge. Doing it properly means riveting or welding a plate to a backer that ties into the pillars, sealing to a designed lap rather than a butt joint, and finishing the edge so water runs out rather than into the wall.
Roof raise joints on owner-built conversions that were never sealed to last
A roof raise adds headroom by cutting the bus horizontally and lifting the roof on new vertical posts. It is a legitimate modification and a common one, but the resulting horizontal seam runs the entire length of the vehicle at exactly the height where wind driven rain hits hardest. Owner-built raises are often seamed with self-tapping screws, a strip of flashing and a bead of caulk. When they leak, they leak along the whole length, and the water follows the new posts down into the wall. Rebuilding the seam with a lapped joint and a mechanical fastening pattern is the only repair that survives.
Entertainer coach bays that were loaded far past the original design
Prevost and MCI conversions used as touring or motorsports coaches carry generators, air compressors, tool chests, spare tires and staging gear in bays that were originally sized for luggage. The bay floors are aluminum extrusion supported at intervals, and sustained overload deflects them until the bay door no longer meets its seal. Owners then find water in the bay and blame the seal. We check bay floor deflection with a straightedge on every conversion that comes in with a bay complaint, because reinforcing the floor and rehanging the door fixes it and a new seal does not.
Undocumented electrical systems that make body disassembly risky
A conversion carries wiring from three eras: the original bus harness, the converter installation, and whatever the current or previous owner added. It is common to find 120 volt runs sharing a chase with 12 volt lighting, an inverter output that is not labeled, and a shore inlet wired to a subpanel with no accessible disconnect. Before we open a wall on a conversion we trace and label what is inside it, because a body technician cutting into an unlabeled chase is a real hazard and because putting it back correctly is impossible if nobody documented what was there.
