Weight is the second governing factor. Adding several thousand pounds to a van changes the suspension, the brakes, the tire loading, the body seam stresses and the way the structure responds to impact. Repairs have to be planned against the vehicle as it exists rather than as it left the factory. Where a factory procedure specifies a fastener or an adhesive for a given load, we upgrade to suit the actual load, and we document what we used so the next shop has the information we wish we had.
Modular interiors bring a different set of problems and a genuinely useful design idea. Being able to swap a shelving package for a passenger module or a parts rack in an hour is enormously valuable for an operator running mixed work. The engineering challenge is the interface, and every failure we see is at the interface rather than in the modules or in the van. Rebuilding rails, locks and wear surfaces with serviceable components is how a modular system stays modular over a long service life.

Doors that weigh several times what the hinges were designed to carry
An armored door carries plate and laminated glass, and the resulting mass is far beyond what the factory hinge and check were engineered for. Even where an upfitter installed upgraded hinges, the door aperture in the body was not reinforced to match, so the load transfers into the surrounding structure. What we find is elongated hinge mounting holes, a sagging door that no longer meets its striker, and cracking in the body around the hinge pillar. Repair means reinforcing the aperture as well as the hinge, and setting the door with the actual weight installed rather than empty.
Hidden reinforcement that makes standard repair procedure inapplicable
A body technician approaching an armored van cannot assume anything about what is behind a panel. Plate, spall liner, wiring for security systems and structural bracing may all be in a location where a factory diagram shows nothing. Cutting or drilling blind is unacceptable and welding near a spall liner or a composite panel is a hazard. Our procedure on any armored vehicle is to identify and document the protection layout before disassembly, working from the upfitter documentation where it exists and by careful inspection where it does not.
Module rails that wear where a repeatedly swapped module locks into place
A modular van earns its value from the interior being swapped quickly, which means the mounting rails and locking points see hundreds of engagement cycles. The rails wear at the lock positions, fasteners elongate their holes, and eventually a module that used to sit tight begins to move. Movement under load then accelerates everything. Rebuilding the rail system with fresh hardware and replaceable wear inserts at the lock positions is the durable answer, and it lets the next round of wear be a maintenance item rather than a floor repair.
Suspension and body geometry permanently changed by the weight the van carries
An armored van is heavy in a way the platform never anticipated, and even with upgraded springs it typically sits lower and rides harder than an unmodified van. That changes ride height, headlight aim, approach and departure geometry, and how the body absorbs impacts. A collision repair that restores factory dimensions on paper can still leave a vehicle that behaves differently, because the reference geometry assumed factory weight. We measure loaded and adjust ride height, aim and alignment to the vehicle as it actually operates.
